So I thought you could insert the USB stick and the ALP would download all data files / config, and store them, but my ALP behaves differently (namely the hi-fi audio module, seems like it has less sounds) when I unplug the USB stick and boot it up.
Are we supposed to leave the usb stick in at all times for proper function?

The USB is meant to plug in, upload all the necessary files, and then unplug and all the settings will be saved. It likely will have less sounds/visuals when it fires up and NOT updating with a USB (though I dnk what the boot-up process is like on the high-fi).
The only real caveat to this is if you use the USB as a key for the system (i.e. it will not work without it). That is the only time you would leave a USB stick in.
It sounds like you keep turning the system on/off and it keeps trying to reload all the files on the system every time you do so.
Try to start fresh, and only do ONE full update cycle with the USB in. (BRD just replied that this may take over 7 minutes)
I understand the frustration, the R2D2 updates of the unit are something I don't much care for either. I don't speak R2D2 "beep-boop-beep-red-blue-green" It's one of the few downfalls of the system I've ever encountered. I hate updating or changing settings on the system just for this reason.
I've got 2 new heads coming to add to the system (soon I hope) and I am really not excited to have to go through the whole "beep-boop-beep" process again.

Voice Pack takes 7 1/2 minutes to load. If its a new install it sounds like you are not letting it install properly.
